It’s SO incredibly handy to have frozen sandwiches on hand for school lunches when you need them. Once frozen, the ingredients on your make-ahead frozen sandwiches will retain all their deliciousness. Freezing Sandwiches RAW – Assembly Order for Deli Freezer Sandwiches
First, let’s explain how to freeze a deli sandwich if you don’t want to grill before freezing. (Then I show you an even easier way to freeze sandwiches for lunch—and my favorite method!)
I’ve frozen sandwiches “raw” for a family meal in the past and it’s pretty darn easy, you just need to know the correct assembly order:
Start by laying out the bread of your choice in pairs. Arrange as many pairs of bread slices as you want to make frozen sandwiches. (For 5 freezer sandwiches, line out 10 slices of bread in pairs).

As previously mentioned, I personally prefer to grill my make-ahead sandwiches before freezing them. I just find them tastier, there’s room for a little more variety in my freezable sandwich fillings, and you don’t have to worry as much about the assembly order!
With pre-grilled frozen sandwiches, you don’t have to worry about wet ingredients making the bread soggy because everything is cooked. But as a guide, here is the assembly order I recommend for freezing sausage and cheese sandwiches:
Lay out as many individual slices of bread as you want to assemble sandwiches. (To make 10 freezer sandwiches, lay out 10 slices of bread.) Think of this as the bottom slice of each sandwich.

Storage of Make Ahead Freezer sandwiches
Now that you know how to properly assemble “raw” vs. grilled freezer sandwiches, let’s get into the actual process of freezing sandwiches for lunch once they’re ready. It’s all about how you store them:
Store in airtight storage containers.
When it comes to freezing sandwiches and preparing meals in the freezer in general, airtight containers are a must! The more air there is in a container of frozen food, the more likely it is to develop freezer burn or ice crystals, which = soaking. If you are using plastic or reusable silicone bags (see below) for storage, be sure to remove as much air as possible from the bag before sealing.
Ideally, you want your containers to be freezer safe.
Some storage options (like zip-top bags or reusable storage containers) indicate on the packaging that it is “freezer safe”. If a storage container doesn’t specifically state that it’s ‘freezer safe’, you can still use it – just be aware there could be a risk! (i.e. your freezer sandwiches won’t freeze properly or the container will crack/shatter in the freezer.)
Wrap/store freezer sandwiches individually.

Or option 2, to store multiple sandwiches in the same container, first wrap each sandwich individually in plastic wrap, foil, or reusable beeswax wrap (see below). Then you can store them together in a large freezer safe bag, storage container or even go back to the original bread loaf bag.

Use the type of storage containers that suit your lifestyle and budget.
There are many different types of storage containers – such as reusable plastic/glass storage containers, plastic ziplock bags, reusable silicone bags and even reusable beeswax wraps. And there’s a lot of debate about what kind of storage containers to use – especially in terms of sustainability.

Although we recommend reheating and/or cooking (as indicated on our Product Formulation Sheets (PFS)) the following breakfast and lunch sandwiches to an internal temperature of 160 degrees before serving, they are labeled “Ready to Eat (RTE)”, which by definition “is a pre-prepared or cooked food product without the need for further cooking or preparation prior to consumption. Grilled Cheese from the Toaster Oven – Meal Prep Style! Store these easy, cheesy, pre-made sandwiches in the freezer. They’re perfect for quick office lunches and busy weeknight dinners.
Earlier this month, a reader left an intriguing comment on our Toaster Grilled Cheese recipe, asking, “Have you ever tried making these sandwiches ahead of time, freezing them, and toasterizing them from frozen?” I would like to have this as a frozen meal for quick meals for my kids.”
What a great idea, isn’t it? We had never tried making frozen grilled cheese sandwiches and were excited to try it. So we grabbed some ingredients and made some of these.
The traditional grilled cheeses paired beautifully with golden toasted bread and gooey melted cheese. But sandwiches with lots of thick fillings required an extra step to achieve the same level of toasty deliciousness.
Below we show you how to make, freeze and make a simple toaster sandwich. We’ll also share our secret to avoiding frozen mids and help you create your own customized versions.
Here’s what you need to make them
Butter: At room temperature so it spreads easily on the bread. While we’ve had good results using mayonnaise instead of butter for freshly grilled cheese sandwiches, Real Simple’s frozen mayo can separate upon thawing, according to this article.
Sandwich Bread: Use What You Have! We went with Dave’s Killer Bread and Oroweat Small Slices. Other types of bread may toast faster or slower. Just keep an eye on your sandwich until you set the cooking time.
Cheese: We’ve used Havarti, Provolone, and Pepper Jack deli slices on most of our sandwiches. When working with block cheese, be sure to slice it thinly, as thick pieces take longer to melt and can cause some problems.
Step by step instructions
1. Assemble your sandwiches
Start by assembling as many sandwiches as you want to freeze. Butter one side of each piece of bread. Place two slices of cheese on the unbuttered side of a slice of bread. Top the cheese with the other slice of bread, buttered side out. Repeat this until you have assembled all of your sandwiches.
2. Wrap and freeze for later
Place the sandwiches in a single layer in a freezer-friendly bag and freeze for up to 6 weeks. I place our bags on a tray in the freezer so the sandwiches have a flat surface. This also helped prevent fillings from falling out when knocked around a bit before fully freezing.
3. Baking frozen
To make a grilled cheese from frozen cheese, you don’t need to preheat the toaster. Just take one of the sandwiches out of the freezer and place them on a pan in the cold toaster.
Set the temperature to 400°F (lower to 375°F if you are baking with a convection toaster or your oven is getting hot), select the BAKE setting and press START.
*Don’t worry if the bottom slice of bread is only lightly browned after flipping, it will continue to toast as it bakes.
After about 5 or 6 minutes, use a spatula to gently flip the sandwich. Continue cooking until both sides of the sandwich are toasted and the cheese is melted in the center, about 4 to 6 minutes longer.
Tips for toasters
If there’s one thing we’ve learned creating toaster oven recipes for 5+ years, it’s that every toaster is different! Below are some tips to help you adapt this recipe for your little oven.
Rack Position: You can use the middle or bottom rack positions. In our toaster ovens, sandwiches baked on the middle shelf tended to toast/melt a little more slowly.
Convection Setting: If you are cooking with the convection fan on, reduce the temperature to 375°F. Otherwise, the cheese in the center won’t have enough time to melt before the bread is fully toasted.
Cooking Time: After the shortest listed cooking time, start checking your sandwich and adjust things as needed. If it roasts too quickly, reduce the heat. Not roasted enough, let it bake longer.

Defrost thicker sandwiches for best results
If your frozen sandwich has a lot of fillings (like roasted Brussels sprouts) or extra layers of cheese and you just pop it in the toaster, 3 things will happen:
The bread turns golden and toasted. The edges of the cheese will melt nicely. Anything in the middle of your sandwich will still be frozen!

Defrosting brings all the ingredients to the same temperature and helps the sandwiches cook more evenly. Below are two simple methods we use to defrost thick sandwiches to achieve melty grilled cheese success.
Thaw sandwiches in the refrigerator
The good news is that the sandwiches don’t take long to thaw. In the morning Tim can put one in the fridge at work and by lunchtime it’s defrosted and ready to be cooked in the toaster. You can also thaw your sandwich in the fridge overnight.
How to defrost thicker sandwiches in the microwave
Place a frozen sandwich on a plate and place on defrost or microwave on 50% power for 30 to 60 seconds. Carefully turn the sandwich over and place in the microwave on reduced power for another 30 to 60 seconds.
The cheese and other fillings will still be cold, but should no longer be a frozen block. Also, the butter in the bread will melt (there’s no getting around that), but it won’t affect how the sandwich is toasted.
Sandwich Adjustments
Okay, now that you know how to defrost a crowded sandwich, let’s talk about some of the tasty fillings you might want to try and the best way to add them to your sandwiches.
