I’ve been searching for the truth about cars for a long time, it’s probably my favorite car website!

The problem I have is my 2010 Ford Fusion SEL. I bought it brand new in May 2009 and now at 175,000km (Canadian!) it was a great car until this current issue came up and neither I nor a Glas shop nor a Ford dealer can find out. I get water in the car on the passenger side A pillar where the plastic trim touches the headliner, the water doesn’t flow in, the floor is never wet, only this corner gets wet in heavy rain.

The Fusion comes with a sunroof but I had the drains cleaned and even poured water down the drain pipe that runs along that part of the car and it stayed dry inside, I thought it might have been the corner of the windshield, but after caulking vigorously at the top of the windshield it still gets wet inside.‎ I checked the sunroof drip tray when the headliner was wet but there is very little water in the drip tray, I thought it might be that.‎ Passenger door seal leaking, but also dry inside when the headliner is wet. I can’t seem to figure out where it’s coming from, every time I think I’ve located it it gets wet again. I’ve also noticed that it seems to stay dry most of the time when parked on a flat surface, but when parked on any incline it seems to get wet, and of course my driveway is sloped. There’s this long black plastic panel that runs along the roof on either side. I always thought it was held in place with glue, but is it possible there are holes under that panel?

I’m extremely frustrated with this right now, aren’t I?! I don’t want to trade it, I love my Fusion. I have the 3.0 liter V6, which has good mileage and is fast, comfortable, reliable and only needed a warranty repair to replace the shifter because the switch for manual mode died, hence any help you and the best and brightest can offer would be greatly appreciated.

I think the sunroof is the problem, the alternatives aren’t likely. Bad door seal? This usually leads to leaks further south as water runs onto the carpet. A leaking windshield is rather unlikely with today’s bonding process in the factory. Remove the caulking you stuffed in there, it only lowers the resale value and desirability of containing the fusion.

Also, if the windshield was the fault, I reckon it would also be a howling nightmare in stiff crosswinds at highway speeds.

The plastic gutters are often held in place with nuts/bolts, but this is not a likely defect. Just wait a second! Remember what our friend from the UK, Mr Edd China, did to find a water leak?

The smoke machine is a brilliant idea, but I’m guessing it couldn’t find a leaking rain gutter: those are probably sealed off by the headliner pretty well.

I keep coming back to sunroof drainage for a number of reasons. Put another way, an amalgamation of sunroof drainage issues:

The glass is not adjusted properly, causing excessive water ingress when parked at an angle.

Drain hoses are easily crimped/blocked, making the problem worse.

The rubber seal of the glass is dirty; Dirt reduces the effectiveness of the seal.

Certainly a difficult problem. I would clean the gasket, clean the gutters, have someone make sure the glass is set properly and hope for the best. If not, time to ditch the headliner and take a closer look. Not fun, but certainly not impossible.
